Carpet is created on giant tufting machines that use thousands of threaded needles in a row across the width of the machine. Each of our tufting machines is capable of producing thousands of yards of carpet in one average production shift.
|
|
|
|
The creel which holds several hundred cones of yarn is located in front of the tufting machine. Creel racks hold the cones of yarn from which the pile of yarn is fed to the needles of a tufting machine.
|
|
|
|
From the creel, the yarns are passed overhead through tube guides to pull rollers. The speed of the pull rollers controls the amount of yarn that is supplied to the tufting machine and, with other factors, determines the carpet's pile height.
|
|
|
|
Beck dyeing provides excellent consistency of color across the width and length of the roll. When dyeing in becks, the carpet is moved in and out of the dye bath by a motorized reel.
|
|
|
|
Continuous dyeing allows for dyeing larger quantities of carpet in a single dye lot. Continuous dyeing typically utilizes a dye applicator that distributes the dye evenly across the full width of the carpet as it moves under an applicator injecting color into the carpet.

|
|
After being sheered up to 5 times for enhanced beauty, latex and a secondary backing are applied to the primary backing which holds the tufted yarn. This latex and secondary backing lock in the individual fibers and increase the dimensional stability of the final product.

|
|
After the carpet passes through the oven for 25 to 30 minutes at temperatures from 240ƒ to 260ƒ F, the finished roll goes through a cooling station to allow the carpet to cool prior to being put in a roll.
|
|
|
|
On the inspection floor the carpet is checked once again for perfection. This is only one of many inspections made at every stage of manufacturing.
|
|
|
|
Every carpet receives a final inspection on the cut table before an individual order is cut to the exact size of the customer's order.
|
|
|
|
